π― Step 1 β Design & 3D Modeling (3β7 Days)
Every sculpture starts with a conversation: your reference photos, sketches, brand guidelines, or even just a description. Our design team turns that into a concept package β usually within 3β7 days β built around three deliverables:

πͺ¨ Clay Master Sculpture
For organic forms β animals, characters, human figures β our sculptors build a full-size clay master by hand. Clay allows the artist to refine expression, muscle tone, and surface texture in a way that pure digital modeling cannot match. The finished clay master is the physical source of truth for everything that follows.
π¨οΈ CNC Foam Prototype
For geometric, branded, or highly precise forms, we machine a prototype from high-density foam using 5-axis CNC routers driven directly by the approved 3D model. CNC gives repeatable accuracy to Β±2mm on large surfaces and is ideal for logos, mascots with brand shapes, and architectural forms.
π§΄ Silicone Production Mold
Once the master is finished and approved, a silicone mold is cast over it. Silicone captures every surface detail β including fine textures like fur or scales β and flexes enough to release complex undercuts without damaging the part. The mold is supported in a fiberglass shell so it keeps its shape through dozens of production runs.
Why Silicone Molds Matter for Quality
Mold quality is the ceiling on part quality. A fiberglass sculpture is only as detailed as the mold it is laid up in. Silicone molds reproduce the master's surface texture perfectly and release cleanly, which means less sanding, sharper details, and a smoother final finish. They also last for many production runs β which is exactly why reorders are fast and affordable.
π Step 3 β Production: Hand Lay-Up, Not Spray-Up (15β30 Days)
Why the slow method produces the stronger sculpture
The shell of every FibraCraft sculpture is built by hand lay-up. Laminators place layers of fiberglass mat and woven roving into the silicone mold by hand, saturating each layer with marine-grade resin using rollers to remove air and distribute resin evenly. The laminate is built up to the specified wall thickness β typically 3β8mm for large outdoor pieces β then left to cure at controlled temperature and humidity.
After curing, the part is demolded, trimmed, and sanded. Internal steel frames, mounting plates, and anchor points are laminated into the structure where the engineering drawings call for them, so the sculpture is ready to bolt onto its foundation the day it arrives.

π« The Spray-Up Trap
Spray-up is faster and cheaper per hour β which is why some factories use it. But it produces resin-rich laminates with uneven walls that are heavier, weaker, and more prone to cracking under thermal stress in US climates. We use hand lay-up on every sculpture because a sculpture meant to stand outdoors for decades deserves a laminate that will last. That is the difference between a factory that builds to a price and one that builds to a lifespan.
π¨ Step 4 β Surface Finishing (5β10 Days)
The finish is what people see β and it is where the craft shows
Finishing starts with the gel coat: a pigmented resin layer sprayed into the mold before lamination, so the finished piece carries its color and weather protection as an integral part of the shell. After demolding, the surface moves through sanding, primer, and multiple finish coats. Depending on your project, the finish may be:
π¨ Gel Coat Finish
UV-stable ISO/NPG gel coat at 0.5β1.0mm thickness. The workhorse finish for outdoor sculptures β tough, colorfast, and low-maintenance. Matched to Pantone or RAL references and verified with a spectrophotometer.
π Automotive Paint
Two-pack urethane automotive paint from brands like PPG and AkzoNobel for high-gloss, show-quality color. Multiple coats with wet-sanding and polishing between them. The choice for brand mascots, retail displays, and pieces that need a flawless showroom look.
πͺ¨ Faux Stone & Bronze
Textured finishes that replicate limestone, granite, weathered bronze, or aged copper β at a fraction of the weight and cost of the real materials. Layered paint systems with hand-applied patina effects give each piece an individual, artisanal character.
Finish Verification
Before the final clear coat, the finish is checked against your approved color sample under controlled lighting. For branded pieces, we keep the approved color chip on file so reorders match the first piece exactly. Every finish receives a final UV-stable clear coat for outdoor protection, and fire-retardant options (ASTM E84 Class A) are available for interior and public-space installations.

After QC passes, the sculpture is packed in a custom ISPM-15 fumigated wooden crate with closed-cell foam on all contact surfaces and internal timber bracing. Packing photos are sent to you before the crate is sealed. From there, your piece travels by sea (25β35 days to LA, Long Beach, New York, or Houston) or air (7β10 days door-to-door).
